Aluminum castings: observation from design to application

From design to application, cast aluminum parts go through multiple technical stages, each of which has an impact on the performance and service life of the final component.

The design process begins with material selection and structural determination. Designers select suitable aluminum alloy grades and casting processes based on the stress state, working temperature, corrosion environment, and assembly relationship of the components. The structural design needs to consider casting processability, including wall thickness uniformity, rounded transition, demolding slope, and avoiding sharp corners. At the same time, it is necessary to reserve machining reference surfaces and machining allowances.

The process design process includes gating system design, riser design, and mold design. By using simulation software to analyze the filling and solidification processes, predict the possible locations of defects such as shrinkage, porosity, and porosity, and optimize the process plan accordingly. Mold design needs to consider the parting surface, core structure, ejection mechanism, and cooling channel layout.

The production and manufacturing process follows confirmed process specifications, controlling parameters such as melting, pouring, cleaning, and heat treatment. During the process, first article inspection and process inspection are set up to monitor the chemical composition, mechanical properties, and internal quality. The inspection and application process includes dimensional testing, visual inspection, and non-destructive testing (such as X-ray inspection, fluorescent penetrant testing). Qualified cast aluminum parts are delivered for use after surface treatment. During use, some cast aluminum parts may be subjected to alternating loads, temperature cycles, or corrosive media, and their long-term performance is directly related to the quality level of design and manufacturing processes. The complete chain from design to application reflects the systematic characteristics of aluminum casting manufacturing.
